Project REBUILD 2014


Why? ...well why not? :naughty:

Phase 1: Purchase daily driver to take place of VX. Completed August 22nd- RS licensed

Phase 2: Remove 3" bodylift: this includes cutting off rock sliders, pulling air compressor & removing winch plate. Completed August 24th

Phase 3: Install front rock bumper (acquired from Jo). Completed August 26th

Phase 4: Remove IFS and all front drive-train components from VX. Completed September 4th

Phase 5: Install Dana 44 solid axle under VX under the following configuration Completed December 12th

12" ORI suspension
TnT Y-link control arms

Phase 6: Increase rear axle spring height to match front, build adjustable rear control arms Completed January 15th


Phase 7: Install 5.38 axle gearing Completed November 1st


Phase 8: Purchase custom front drive shaft, finish front bumper, install rock sliders & air compressor. Completed April 2015 except sliders still need to be installed

Future phase: Enlarge wheel wells, increase tire size to 37" Completed May 2015

Project ZU Modifications
*Project ZU is just my fun way of saying, designed and built by me. Most of the projects take forever to finish because I'm usually figuring them as I go along.

Rear Tire Carrier
Description: Tailgate flattened and built to carry a 35" tire.
Working time: 6 months (on & off)

Hella 500 Driving Lights
Description: I wanted Hella Driving Lights embedded in the bumper for a clean look. I used a 4 foot piece of fiberglass unistrut as an internal light bracket because the unistrut fits perfectly between cladding turn signal & OEM round light. Next, I carefully cut out a shape for the driving lights and used a mounting bolt to secure the lights to the unistrut.

Hood Insert
Description: I wanted to add a functional heat extractor to the hood insert. I used a reverse hood scoop sold aftermarket for the Subaru WRX/STi. I fiberglassed the reverse hood scoop into the insert and had the insert professionally sprayed with Line-x
Working time: 8 Months (on & off) - first fiberglassing experience and I kept improving the quality over time.

Air Compressor
Description: My goal was to install a belt driven York air compressor to make an on-board air system capable of 10 CFM. I used a York A/C compressor from a 70s Ford that I picked up for $20. I wanted to mount the compressor on the engine but couldn't find the room. Instead, I moved the battery and made a mount for the compressor to attach to the alternator with a V-belt pulley. I ran the air hose back to a tank behind the rear seat. The tank has a pressure switch that will automatically cycle the compressor when necessary. Unfortunately, I can't run the system full time because the compressor causes vibration through the VX. I leave the belt off unless I'm using the compressor for filling tires or impact tools. I can fill one 35x12.50x15 tire 15 psi in 1:20 sec. Overall, a successful failure. :smilegray

Vinyl Wrap
Description: Wrapped the VX body in 3M Brush Blue Steel Vinyl.
Tips:
-You need at least one helper
-30 ft of material minimum.
-Remove everything touching metal including roof rack, mirrors, door handle, tail lights, weather stripping, snorkels (:)), etc.
-The cladding can be pealed back instead of fully removed although removing it completely will make the wrap easier.
-Buy a decent head gun, you'll use it
-Plastic dip works well for the door jams and won't permanently cover the paint
-I choose a brushed texture because it doesn't show scratches easily. Based on my own testing, matte finishes will show the most scratches
-The window edges are extremely difficult to wrap, so don't plan on them being perfect
-Any noticable imperfections on the paint surface will show through the vinyl

Working Time: 20 hrs including prep and reassembly

I would like some more info/pics of the tailgate flattening. That steel is pretty thick back there, as I have had my tire mounted on the rear door for a few years. Would love to bring it in closer so I don't have to remove it when I wheel.

The tire carrier is still my favorite mod on the VX. I didn't post more about it because there's already an extensive thread about it. You might of been out of the country when I posted it.

Definitely the solar system. :laughing:

Notice how the large tennis ball was tied up? That's the guide for my wife's car and she almost took out the work bench because I forgot to untie it. :eek:

Yes the door panels are still very cool. It might be the only modification I didn't do myself. Nice work. :yeso:

I sure hope the vinyl doesn't take too long to remove. The 3M wrap is warranteed for 5 years to peel off without damaging the paint. My hood was wrapped in satin black and it wasn't too hard to remove- maybe 30 minutes. We'll see...

Jon, are you talking that the rack needs to be 4" from the top of your crossbars or 4" from the roof of the VX?

Don't worry, you're memory is fine and I just didn't post anything on it. I do have a couple pics that I can upload later today or tomorrow.

Thanks Ashley, I was wondering about the Thule racks. I like the idea removing the roof rack and making a mount like Justin did on his old VX. Then height really wouldn't be an issue. I can't believe I missed the rack in Boulder that you posted. That would have been too easy...

I have 5" from the top of my crossbars to the garage door. That basket would probably work if the rack is 6.75" including the roof rack.

That picture of the Widow I posted is definitely not the rack on Jo's VX. It must be the new version, hence the part number ending in V2 (version 2?)

The wrap look good! Would like to do it to mine to cover up the crappy paint but for the cost I could just get it repainted. Wont even try to do a wrap myself. I suck at that kind of thing and it would look horrible.

I found it in the how-to section under accessories. I forgot he had lights mounted on the rack that looked pretty good. Maybe something to consider for your rack?

Gas tank lift. I used some metal pipe and cut it to size for longer bolts to lift the tank. The hardest part was having to cut the driver's side mount off and weld it back on with the gas tank above it.

I lifted it before Moab last year and didn't have time to fit the skid plate. I ended up putting a huge dent in the tank on cliff hanger. I have since fitted the skid plate...oops. :o

Update on the roof basket...

I decided to pull the trigger on a Rola cargo basket.

Looks good, 5" tall, good price and positive reviews. It only cost $184 shipped from etrailer.com and the quality is suppose to be pretty good (according to the reviews).

Do you have any issues catching your cladding now. I think if I was to do this I would trim the back cladding and fab a new skid plate (weld it to the existing plate) that would exstend out to the cladding.

Ive been trying to talk Jon into helping me weld up a little, skid plate/rear bumper combo to protect the gas tank, and keep that spare tire from catching up on big ledges.

Any interest on that yet Jon?

No I haven't had any problems hitting the cladding but I have scraped the frame which is exposed from the body lift. I have plans to make some kind of bumper/skid plate to help protect the cladding and tire. I'm really worried about smacking the rear tire on a drop off and tweaking the back door.

I have caught my cladding on some bigger ledges and a few of the lower screws have ripped through.
I think if you welded a plate over the existing tank skid that was bent up slightly to fit to just under the lip of the cladding with a piece that extends out under your spare. Maybe bend some 1.5 inch tubing around the tire part extending out to the corners of the skid to reinforce it and form a sort of bumper.

Alright, I installed the new basket and LED bar. :D

Rola Basket: overall seems to be a great deal for the size and strength. The basket fits the roof nicely and can be mounted on the roof bars easily. I decided to mount the rack directly on the roof rails using a variation of Zeus' How-to. The basket includes a fairing and mounting hardware from etrailer with fast shipping included for $185.

30" LED Light Bar: I purchased the light bar from Expedition Outfitters for $325. The quality seems very nice and it's insanely bright with 60 LEDs, 180 watts and 11000 Lumens. Mounting was very easy on the Rola basket because the bar has adjustable base feet. I still need to find a way to lock the light bar to the VX... don't want it wandering off.

No, but that's a good idea. I'll look into it, I would have to match the existing bolt thread/size for the LED bar.

Be careful with 'security' bolts. If you can get the bolts and the drill bit to use them, thieves can get the drill bit as well :)

But it would help....

No matter how secure you make it, short of perhaps welding it on, there is always a way to get it off. The idea I suppose is to stop the casual thief. Kind of like a masterlock. Two box end wrenches will pop a masterlock, but if someone wants what you have that badly, they are going to get it anyway.

The idea I suppose is to stop the casual thief, but if someone wants what you have that badly, they are going to get it anyway.

Replace the fasteners with stainless cap screws, crank em down firmly, then fill the heads with liquid steel, PC-3, or some other epoxy.

It'll at least slow em' down a bit, not to mention piss'n em off...:yesgray:

I'm leaning toward just welding the bolts on to the rack and using JB weld on the asjustment bolts. I was having trouble finding the right sized security bolt anyways.

If the badies want to steal it... they'll have to cut it off. :smack:

I will be installing SFIFS on Sunday. Finally be able to test it out and see if it really works. I want to use a fork lift to test max articulation with/without SFIFS engaged. This is last step before everything goes to a machine shop and I look into taking orders. My guess is that it will be a very limited production run.

Bigmeat came up with an awesome idea that was only on sale for a short while. Many Isuzu owners (including me) were really disappointed they wouldn't have the opportunity to buy SFIFS. A year ago, I contacted Bigmeat to request a unit. He wasn't interested in building any more unit but offered to sell me the remaining parts. I'm not looking into taking over production but rather open up one last opportunity.

I'm also working on a couple improvements for the pull pin which at times can be nearly impossible to pull/push . I'm also trying to design a push button system from the cab.

Updates will follow (with pics). :bwgy:

The LED bar is awesome. I can't say I've used it much but I know there will be plenty of opportunity next summer. A 40" Rigid should be bright as the sun... maybe a little wide for the roof though. I measured the roof width 38".

I did have to lower the bar from it's first mounted position. The wind was catching under it and causing noise. I also blacked out the reflector for a sleeker look.

I'm reworking the backup camera. I actually have it off right now because I'm upgrading to a CCD camera at some point. I mounted the screen in the lower ashtray console a couple years ago. I plan to make a fiberglass mount tilted upward when I get the new improved setup. Before the spare tire carrier, I mounted the camera in the half moon. Definitely the best location to mount the camera.

I installed the SFIFS kit on Sunday and did a quick test last night for suspension flex. I lifted the front passenger side tire until the rear passenger tire started lifting from the ground. I also did the same test on the rear tire and measured height in each scenario.

Results:
Front tire lift with SFIFS off: 24.2"
Front tire lift with SFIFS on: 26.5"

Rear tire with SFIFS off: 27.2"
Rear tire with SFIFS on: 28.8"

I'm happy with the results. I have 2.5" of down travel left in the IFS and the SFIFS used all of it to level out the VX when I lifted the front tire. Less lift or spacers on the upper control arm would add to the articulation. I bet a stock height VX/Trooper would get 5-6" in the same test because of the increased down travel.

Most of the interest in SFIFS is on the planet, good to know there's someone here that wants a kit. I'm just finalizing a new design to make the pin more accessible. I'm also working on an pnuematic setup for the pin with a cab push button. If the pneumatic system works, it will be an order option. I should have some pricing information from the machine shop in 2-3 weeks.

This will likely be a one time deal. :yesgray:

Few updates:
1.) Headlights ND92 now has my projector/LED headlights and I have his OEM headlights. I'm back to original.

2.) Switches & Air Pressure Gauge I have three sets of trail lights on the VX and decided it was time to wire them to a proper switch panel. I also wanted switches for the air compressor and future air lockers. I found customized switches on otrattw.com.

The 6 slot switch holder that otrattw sells fits nicely in the lower dash bezel. I can take install pics if someone decides to get the same switch setup. I haven't wired everything up yet but the symbols will light up blue with the interior lights. Overall the switches cost around $110. :eek:

Also, I decided it was a good time to install an air pressure gauge in the dash. I just relocated the 12v outlet to the center console and installed the air pressure gauge in it's place. I plan on ordering a lit gauge so I can see my air pressure at night. I'll post more pics when that's installed.

3.) CB Radio & Antenna I decided to purchase the Cobra 75XTST compact unit. Several members here including VXKAT & Marlin have had good results with this CB radio. The CB Radio costs $93 at CBworld.com

I always wanted to install a 102" whip on the VX and purchased one locally at RadioShack. I built a CB antenna mount and tied the whip down for daily driving. I really like the look of the whip but it's impractical for trails. I also have a 2 ft Firestick that will work better for most situations.

I had a black hood/ironman and built the headlights to match. I originally was going to wrap the VX in matte black but found it scratched too easily. Once I wrapped the VX in blue, I decided the OEM reflectors would look better.

Definitely use the CD changer bezel if you're not using it becuase the fit is almost perfect.

I removed my Yakima bars because it mounted the basket too high and I wanted clear my garage door. I made my own mounts similar too Zeus' write-up in the how-to section.

Not a problem. The spoiler curves up higher in the middle and measures 4.5" to the basket vs. at the spoiler edge it measures 5".

Parking in my garage was a requirement when I installed the basket

I know!!! The 10 bolt is tiny and makes me a little worried about overall strength when locked. I'll be very "selective" in using the front locker. :yesy:


Per Jo's Advice, I decided to get started on the diff swap this last weekend. Feeling ambitious, I dropped the front axle and swapped the 10 diff. It was a pretty straight forward process, but I did have a couple notes.

Indy4x did the gearing & locker install on the 10-bolt. The diff came with a U-joint drive shaft flange which needed to be swapped to fit our CV drive shaft. The drive shaft flange bolt requires a 30mm socket and an impact wrench for removal. Here's a pic to compare the open diff vs. ARB diff.

The diff drop procedure in the how-to section states the steering linkage needs to be removed. The pic below demostrates that the diff dropped can be completed with the linkage in place. Skip dropping the linkage to save time & effort during a diff drop.

Unfortunately, I had to leave to help out a friend whose Land Rover Discovery overheated heading up to Blackhawk. It turned out to be as easy as bypassing the heater core since one of those lines blew. I told him not to push his luck but he went on up to Blackhawk anyway. Got stuck in traffic for an hour or two and then promptly lost $300 when he did get to the casino. He should have realized that when your car breaks down going to the casino it's a bad omen.

I installed the rear ARB locker on a cold snowy day. Everything went really smoothly except I didn't remove the ABS speed sensor before removing the axle shafts. I shredded one sensor and broke the other trying to remove it. I haven't had working ABS in a while... really not too concerned about the speed sensors.

Axle shaft pulled to remove 3rd member. Remove 4 axle bolts, brake caliper & speed sensor. The axle will slide out with little effort.

The lockers haven't been hooked into air yet and i'll be working on that this week. The re-gear to 4.56 is great so far. Better acceleration and the trans is able to stay within a better RPM range on the highway- no more up/down shifting when driving 70+ MPH.

I recently installed the winch and it's ready for recovery. I incorporated a skid pate into the winch plate which does sit below the bumper but has little affect on the approach angle. The winch plate sits directly on the frame rails and still needs tweaking in the future. The edges are 90 degree angles and stick out a bit from the rounded bumper but I may end up using the corners for a small stinger bar. Here's a couple pics... About time to update the thread again. I can't believe it's already been a few months since the Moab trip. I took a break from most VX projects this summer and haven't had any updates. I decided to have fun on the trails and focused most of my garage time to finishing SFIFS kits. I'm wrapping up the kits and almost ready to start up on bumpers. The winch worked great (tested in it Moab) but I still have some work to do with the plate design along with spare tire protection in the back. Oh and the SFIFS works awesome, it was way too much work building the kits but the end result is worth it.

what are the advantages of independent front suspension again? i thought for off roading everyone wants solid front axles? i was under the assumption that IFS was just for better on road handling and a smoother ride...

You have it right. A dedicated trail rig for rock crawling will always have a solid front axle because it's stronger (or can be equipped stronger) and offers better articulation. Some obnoxious Jeepers will tell you that anything without a solid front axle is garbage for off road and that comment usually comes from the guy with street queen chromed out Rubicon. The stock jeep setups don't offer much benefit over IFS because they're still built for the masses and sacrifice articulation for comfort & safety. Of course, they have lots of aftermarket options to make them incredible off road.

The super flexy IFS we're talking about links the torsion bars & creates better articulation on the trail. The travel of the IFS is still limited but the suspension will balance out the VX more and provide increased traction when you're driving on uneven terrain. I usually draw a picture to explain it but essentially you give some of the solid axle trail benefits to IFS while keeping the IFS for improved road handling & ride.

I met up with a fellow ISUZU owner yesterday from the Planet. We decided to run a trail called Moody Hill near Fort Collins. Had a great time and ran into some challenging obstacles... glad I had rock sliders. :yesy:

Traildamage.com rates Moody Hill a 3 on the low end and 8 on the high end. I'm pretty sure we did every obstacle. :D

Of course, it was raining and muddy which left the VX a HUGE mess. Usually I don't mind but Twalker is hosting the pin up calender shoot tomorrow and I had to spend half the day cleaning up the VX. I think photoshop is the only thing that will make it clean looking.

I'm back in the modding mood!!! I haven't worked on much since last April but now I have a fresh new list to start working on. Mostly small/moderate projects now but I have some BIG plans for 2014.

After having the 30" LED bar sit in the garage for months, I decided I wanted to use it without the cargo basket. Slightly permanently, I bolted the mounts directly on the VX roof to give the most low profile look. Wiring was a real pain... I ended up wiring through the door weather stripping & through the roof rails. The switch is mounted on my bezel from OTRATTW and is appropriately named, "LED LIGHT BAR."

Yeah Bart, just make sure your LED bar comes with a wiring kit. Since it's low wattage, you don't need a ballast but the wiring kit makes for a clean install with a switch relay.

I had the last week off from work and was hoping to finish a few projects on the VX. Unfortunately, it's been in the single digit temps here and there's no way I can do the work in the garage that I was planning. I did manage to finish a couple small interior projects.

Steering Wheel

I did a trade with Mikemol that included my red/blk seats for a JDM steering wheel. The install was simple but required some wiring for the airbag which I was able to do without too much trouble. The JDM steering wheel was made by MOMO and is a bit smaller than the US steering wheel. Additionally, the horn is built into the steering wheel side grips instead of the airbag.

Gauges
I really wanted the reverse glow gauges that Kenny & Littlebeast installed but I believe they are discontinued for Isuzu models. After hours of research, I found similar gauges from a 90s Honda that looked to be the same size. Luckily, the gauges just required a little trimming to make them work. I still have a bit of work to do in the future to change the other gauges to blue.

While I had the gauges out of the VX, I removed the annoying ABS light and adjusted my speedo needle to correct MPH with bigger tires. I checked the speedo to my GPS yesterday and they read the exact same at 65 MPH. :bgwb:

I did wrap the door jams this time and it was a real pain. Far from perfect but don't think door jams are a focal point anyway. :_confused

The old black satin hood was "Oracle" wrap, the blue brushed steel was "3M" and this green metallic is "Avery." I really liked the Avery as it wrinkled less than the other two. Who knows, the tech may just be getting better for the vinyls.

The three main stores to buy discounted wrap from are AVS, Ikon Wraps and MetroRestyling. Most of the time, you can find the wrap cheaper on ebay being sold through one of these store's ebay accounts.

No worries on the questions Lisa, I can help you out with more specifics if you decide to wrap. All the vinyl is sold in 60" wide rolls and you just need to specify length. I used 25ft this time, which is just enough for the exterior and door jams (minus the back door :naughty:). The first time I used 30 ft, which gives you a bit extra for mistakes/touchups.


Not the last question, because I need to know more! That looks great. I wouldn't have considered it until you through that price out there.

Cheaper than a rattle can paint job!! :cool:

So at 60" wide, do you have a seam when you do the main body (roof and both rear quarters)? I can see the doors, front fenders, hood and hatch all being done with no seam. Or are seams no big deal?

No seams on the quarters, you just use the 60" to cover the height and pull about 6 ft of vinyl off the roll to cover the horizontal length. Seams on the roof are fine but otherwise, fairly noticable.

I wanted to share my latest project with everyone on the Planet and VX.info! Story goes...

Bart/IsuzuGeek, owned this RS for a while and decided to sell it after he found another RS in much better shape. That story can be found at IsuzuGeek (http://www.IsuzuGeek.org). The short of it... the RS had a few issues. :D

Bart ended selling the RS to a friend of mine and fellow VXer, Jerry/Arcobarco. Jerry wanted the 4.77s from the RS for his VX and would likely sell/scrap the rest of it off. I caught glimpse of the RS last Spring when my wife and I were on a roadtrip and stopped by Jerry's house. Needless to say, I planted a bug in Jerry's ear about possibly wanting the RS, however it was more of a "possible suggestion" than an actual idea. I live in Denver and was NOT going to drive 8 hrs to SL,UT for an old beat up RS.


Moving on, Jerry pulled the 4.77s from the RS and swapped in 4.30 gearing. We worked out a deal for VX parts and cash to make the poor old bastard RS mine.

Lastly, Jerry drove the RS to Moab for the annual ZUZOO meet and the exchange was official! ...And now I had realized the reality of my decision.

I found out almost immediately that I could barely fit in the RS. Being 6'6" tall, my legs could barley operate the clutch. The clutch was so worn out that the release on the pedal was almost all the way to the top and this created a problem when trying to release the clutch with long legs. So I went for a test drive around Moab and came back to the Stoop with the smell of ruined clutch plate. Additionally, there was so much oil leaking that it had formed a layer on the back window thick enough to write "wash me" on. Other problems included non functioning gas gauge, oil gauge, & temp gauge. The radio worked but wouldn't eject CDs unless you pounded on the bottom of it. The HVAC system constantly blew heat onto you even when the fan was "off". And there was a little problem with rust previously in the gas tank that may have ruined the fuel pump, this was suggested by Jerry after he had some bogging down on the way to Moab. Anyways, I was pretty freaked out for the 6 hr drive home. :shock:

First mod made on the Stoop in Moab! I could now fit in the RS. :)

Now I was ready for the drive home, well physically but not mentally. After the test drive in Moab and seeing all of the issues, I honestly thought this Isuzu was better fit for the junkyard. I had my wife drive the VX behind me in the RS. We jumped on the interstate and to my surprise we drove 70 MPH all the way to Fruita, Colorado. I filled up the gas tank and was pleasantly surprised to only need 4 gallons of gas (27.2 MPG). I was a little less happy about seeing the amount of oil splattered on the front grill of the VX (from following).

For the next two hrs and was feeling good, confident in my little bastard RS. That all ended when I was driving out of the Glenwood Canyon going about 50 MPH and went to pass a semi truck. I had elected my Wife to drive in front (avoid the oil trail) and she took off up to 75 MPH passing the semi. My turn, speeding up 50-55-60-65-68-67-65 (3 semi trucks now on right, 1 semi behind me to pass), 63-62-60 (downshift to 3rd), 55-52-48 (Semi now tail gating me), 45-41-38-38-38-38, (holding 38 MPH the semi passes me on right and I can now get over). I'm now driving 38 MPH in a 75 MPH limit and my wife is gone. Nothing I do will let the engine go above 2000 RPMs. Takes me forever to catch the VX and we pull off at a gas station. I turn the RS off, now more freaked out than ever! I Considered, it would be cheaper for me to abandon the RS at this gas station than tow it home. I check the engine (seems fine), try to turn over the engine and it sputters out. CRAP. again, Sputter sputter die. COME ON RS! again, sputter sputter, choke, bump, start, running. YES! Its running great and I jump on interstate back up to 65 MPH. Looking back, all I can assume was the fuel pump had a moment or it sucked some rust through the fuel system and bogged it down.

Final challenge, the rocky mountains! Would the RS clutch finally burn up over the passes? Or would the fuel system get clogged up again at 12,000 ft? NOPE! I drove it all the way through the mountains no problem and got to the house by 7PM. :D

Now the mechanical work began. I'll keep it short but in the end it got 9 new oil seals, new fuel pump, new timing belt , new Exedy clutch, new lower ball joint and all new fluids.

Here's all of the oil that was covering the trans... it took forever to clean up!

Next I moved onto the body work. The RS had been in at least one wreak before and the roof & doors really showed it. Furthermore, the clearcoat was peeling and the paint was faded.

The front grill was pushed in on the driver's side and the front grill was hanging on by zipties. I thought it was pretty clever to use the VX winch to pull out the grill.

Next I sanded down the imperfections and got to work on the dents.

Moving forward... Vinyl wrap was an easy decision. My wife wanted the color to match the VX, so I wrapped the RS in Midnight Matte Sand Metallic.

I'm happy the RS still had the snowflakes but the finish was pretty messed up. I decided to plastidip the rims for now and I can easily revert them if I want.

Overall it's been an interesting project so far. I haven't decided on my future plans for the RS as it still needs a lot of detail work. It would be fun to lift it but might be too much for the bastard. We'll see but overall I'm pretty impressed. It drives great considering the neglect. I've been driving it daily for the last couple weeks and it's pretty fun little rig around town.

Also, want to thank Jerry for all the effort he put in to getting the RS to Moab. Thanks Buddy! :D

The whole point of buying another vehicle was to begin work on the VX. PROJECT REBUILD 2014 is about to commence.

Pretty awesome looking, wouldn't mind one as well. Maybe you can modify some rails to move the seat farther back? But that might lead to a new issue with the seat belt. Better play it safe and just get race bucket seats with a roll cage for a 5 point harness system. Oh if money grew on trees.

I'm definitely looking to replace the seats with something a little better for my size. When I do replace the seats, I'll figure out a cleaner way to modify the seat brackets. I do have one VX recaro spare and would only need one more to make an RS set... :naughty:


Wow, nice work! It is a different rig altogether.. Which was tougher to get out, the dent on the roof or the one on the driver door?

Yeah Justin, the roof was absolutely awful to work on. The major rood dent was right above the windshield which had a metal frame underneath. Since I couldn't hammer any of it out, I resorted to body fill. Everything was covered with bondo dust for weeks... I think i still have some in my hair. :cool:

Phase 2: Remove 3" bodylift: this includes cutting off rock sliders, pulling air compressor & removing winch plate. Completed August 24th

Phase 3: Install front rock bumper (acquired from Jo). Completed August 26th

Phase 4: Remove IFS and all front drive-train components from VX. Completed September 4th

Phase 5: Install Dana 44 solid axle under VX under the following configuration Completed December 5th

TnT Y-link control arms

Phase 6: Increase rear axle spring height to match front, build adjustable rear control arms

Phase 7: Install 5.38 axle gearing Completed November 7th

Phase 8: Purchase custom front drive shaft, finish front bumper, install rock sliders & air compressor. Completed May 9th 2015 (sigh, day before Moab of course

Future phase: Enlarge wheel wells, increase tire size to 37" tires installed in April 2015, wheel wells fitted properly August 13th

Phase 2

Body lift is.... OUT OF HERE!!!

These pics show how the body lift did really help with fitment of the 35s and allowed full suspension travel of the IFS. The first pic shows full up travel of the tire with the body lift- notice there is still a gap between the tire/fender. With the body lift removed, the tire is pushed into the fender and actually holding the VX up.

With the SAS, the suspension lift will have to be increased and I don't want the VX to sit really high. The body lift was an unnecessary 3" that needed to go.

Phase 3

I picked up this rock bumper from Jo on my road trip last spring. Definitely an impulse buy! I wanted to fit it before Moab but I knew the body lift would need to be removed for proper fitment.

It's mounted now, but purposely left unfinished until I get the axle fitted. I will also need to buy/build a headlight bar so the bumper blends more the body.

I mounted the fog lights to get an idea of fitment but will probably scrap the dim Hellas and get something brighter.

I'll probably push the axle forward a bit and that's why I didn't finish the bumper wings.

Moving the axle forward will provide many benefits; longer wheel base, longer drive shaft, and more tire clearance but I'm sure it will look odd if I push it up too far. Additionally I may need to get a toyota steering gearbox because it positions the pitman arm forward vs ours which is back toward the engine.

That would be pretty awesome to go the custom route. Bartmans4 & I were recently talking about how the AR5 manual tranny is used in the H3/Colorado. I wonder if that means there are some easy alternatives that route... possibly the H3 Alpha 4:1 t-case? :_confused

Phase 4: IFS is YANKED out!!!


Big thanks to Scott (Bartmans4)!!! :thumbup:

Scott came by last weekend and helped cut out all of the IFS. I worked on the passenger side while he tackled the driver side. It really made the job much more manageable. Not terribly difficult but loud, dirty, and somewhat exhausting. We burned up a brand new Harbor Freight grinder (no surprise) and a brand new Dewalt grinder (big surprise). Since they were new, I got replacements for both. :_beer:

Everything on the front was in tip-top shape. If anyone needs something (or wants a spare), let me know and I maybe able to put it aside.

Thinking about it... the coil over towers I got are quite large and welding them on will add some rigidity to the frame. Also I plan on using a bar in the engine bay to connect the towers, which should make for a nice support crossmember.

I got the axle under the VX today to get an idea of clearances and bracket locations. I almost immediately ran into a problem...

This axle I picked up a while back came with high steer and 1.5 DOM tube steering links. I figured the high steer was a nice addition that wouldn't be a problem to use. I've seen other SAS Trooper builds use the high steer but for whatever reason, it's not going to work for this build.

Now look at the height! With high steer hitting the frame rail, this would be full compression (on bumpstops). It would need a ride height at least 4" higher than the pic.

If rotated forward (rear of pumpkin angled up a bit) the steering arm will rotate down an inch or two (still not enough but a start). And as Jo said, flip the link to the bottom of the arms...there's another inch.

Flipping the tie rods would work, but the top of the high steer is tapered and only fits the tie rods from top-down.

In my mind I was thinking 5-6 inches forward for the axle.

I could notch the frame but that would a be a big cutout and still might not get me to the desired ride height. I'd like to be 4-5" lower at full compression. --- if possible :_confused

I'll probably play with the axle tire location more but will probably end up around 3-4" inches forward. If I go more, the tire will be pushed out of the wheel well too much for my liking. I'll take another pic with the axle pushed further forward for comparison.

I need a magnetic protractor to set the caster angle which should be around +5 degrees. I played around with a more negative caster angle and it does give me a little bit more clearance on the steering linkage.

You're right, I was just baffled by ride height requirement to run high steer considering other Isuzu builds I've seen. I may have to build new steering links to correct length for the stock mounts (which sucks!), otherwise it shouldn't be a problem.

Well, it seems every SAS thread has a downtime for updates... and now I know why. Things have been going well but there's alot of time put into measuring, adjusting, measuring again, fabricating, measuring a 3rd time, re-fabricating, on & on & on. I went with TnT Customs XJ long arm setup. This setup uses a "radius arm" style configuration that eliminates 2 out 4 of control arm frame mounts. The setup is fully adjustable for caster angle & axle position.

Frame Brackets
I purchased a set of control arm frame brackets from Ballistic Fab. The frame bracket needed to be positioned at the trans crossmember, which is dropped about 2" from the frame. I chose to remove part of the crossmember mount to fit my bracket and allow more surface to weld. To make things easier, the stock crossmember can still be used.

Next up is steering. I wanted to replace my steering box because of gear slop at max adjustment and got lucky finding a nice box the junkyard. No leaks, fairly tight and room for adjustment. After steering... trackbar, brake lines, coilover towers & test drive.

Coming along nicely. I was reading a Zu build on Pirate and they were using an f250 steering box. Said it worked great and had enough power that no hydro assist was needed with large tires.

I researched quite a bit on steering. Initially, I was going to use a FJ60/FJ80 box because they have a forward facing pitman arm. I believe the splined u-joint on the steering shaft is the same but the gearbox hose connectors are a different size. I found that with my axle location, I could get away with using a rear facing pitman arm and save $500 not using a toyota setup.

I had read the same about the F-250 box but that's even more work than using the toyota box because it would need a new steering shaft. The F-250 is a bigger box but I believe the gearing is the same. I'm not convinced you would get much extra benefit of a bigger box without a larger, higher pressure steering pump.

I figured for now I would keep it simple and cheap by using a stock ZU box. If I have issues with weak steering, I'll look into a new setup &/or hydro assist when I have more time.

Yeah he's got full hydro steer (I believe Sleveritt with Nuke VX does too). Best option for offroad, not great for streets. For daily driving, hydro assist kits exist to keep eveything original in place but more turning power for bigger tires. Awesome but expensive and I blew all my extra spending money on the suspension!!! :naughty:

Based on several Isuzu builds I researched, the 3 link setup always ended with a taller ride height vs the radius arm. The Isuzu frame is tricky because it seats the engine pretty shallow compared to most other SUVs. For instance, someone had mentioned notching the frame to fit the histeer but when I looked into that option I found the front oil pan sticks down an 1" below the frame.

We did a SAS on my buddies Rodeo race truck, which is pretty much the same as the VX. We went with the Toyota steering box on his. The steering shaft was the same and in his case the hoses threaded right on. We had to modify the pitman arm by straightening is some and had to clearance the frame a bit. The setup works quite well actually.

Based on several Isuzu builds I researched, the 3 link setup always ended with a taller ride height vs the radius arm. The Isuzu frame is tricky because it seats the engine pretty shallow compared to most other SUVs. For instance, someone had mentioned notching the frame to fit the histeer but when I looked into that option I found the front oil pan sticks down an 1" below the frame.

That's good to know. I had read a post on Pirate a while back that the threads where different and new lines would need to be made. I have the ZU box mounted now which was a bit of challenge because it had to be move forward a bit. I will play around with my old box for tapping hole to add hydro assist. If it doesn't work out, I may refab the steering for a tapped toyota gearbox + hydro assist.

Nope, not a winch. It will be part of the spring suspension. :cool:

Things are tight, finding a spot for the track bar is tricky. I think I might run it in reverse at the same angle as the draglink.

Steering is mounted

I was able to use the stock steering box but it was a little hassle getting it mounted. Because of the pitman arm angle, I needed mount the box flat which caused a nice angle on the steering shaft u-joint. I'm not that happy about the U-joint angle although I don't see it being much of an issue for the time being. To allow frame clearance of the u-joint, I needed to raise up the mounting position of the box by 1.25." I still plan to add a bottom plate to the box for extra support.

I may end up switching to a Fj60 steering box at some point if I notice in wear issues occuring with the ZU box. If everything works well but I need extra turning power, I'll look into tapping the box for hydro assist. Indy4x sells an HD u-joint that I can install if I notice any wear on the stock u-joint.

Shock Towers

I found the tallest towers I could and cut them through the wheel wells into the engine bay. The biggest challenge was rearranging a few things in the engine bay but I was able to make it all fit. On the driver's side, I had to cut a section of the tower out to allow clearance for the steering shaft. Lastly, I fabbed up a tube to mount between the towers that should add some strength & rigidity to the towers/frame.

Oh yeah we're moving along...


I had to drop $100 on a reamer for the 1-ton TRE. It only took about 10 minutes of turning really slow with a cordless drill. Now that the steering draglink is mounted, I can get the angle for the trackbar.

Such a funny wife I have...

I did spend a good amount of time in the garage this weekend, probably 10 hrs over two days but don't let Avacadobaby fool you! I took her out for date night on Friday, movie night on Saturday, breakfast & pumpkin carving on Sunday! I feel I did a very equal 1:1 VX vs wife time this weekend. :p

Didn't quite get the VX on the road yesterday. I finished the shock mounts and tightened down all of the bolts to get the VX road worthy. I found I needed to drill out the brakelines I got from Indy4x and I didn't have the right size drill bit. So a trip to the store later and I was able to mount the brakelines. Lastly I needed to charge the shocks and bleed the brakes before the test drive. That's when I noticed my big bottle of dot3 was about empty. Called in the towel... shouldn't be a problem finishing today after work.

I'll get some update pics posted soon.

After a long debate with myself, I decided to go with ORI Struts vs coil-overs. I stumbled across these while researching coil-over towers and something about them just cried out "buy me." Of course I did a good amount of research on them first; after all I've only heard bad things about air shocks. Seems like 90% of everyone who owns ORI struts swears by them.

Pros:
Fully and easily tunable, height adjustable
Internal hydraulic bump stops- no need for external bump stops and limiting straps
Very stable- no sway bar needed
No unloading

Cons:
No physical spring holding up the vehicle
Noticeable shock fade for high speed racing

They're a lot more complex than air shocks. They use opposing nitrogen reservoirs that split the task of damping and lift. Because of the separate sections, they're very stable & eliminate unloading. They’re very adjustable too and allow you to change everything in a matter of minutes. To adjust them, I needed to buy a nitrogen tank & regulator which added to the cost. They’re also more expensive than coil-overs but the cost evens by not needing bump stops, limit straps or a swaybar.

We’ll see, I hope they work out well for my setup.

I think the test drive is happening today. I had to work late last night and wasn't able to finish everything. Got the brakes bled last night and now I just need to swap bolts on the shocks, charge up the shocks, take a drive and snap some pics.

Yep, it's been a busy week. I did take the VX for a short test drive and had a bad wobble. Since then, it's been back to work in the garage and I am waiting to snap pics until I'm really finished with everything.

As for the wobble- I had ignored a couple things with the axle hoping I could get away with not replacing. I was using old tierods, ball joints and hadn't checked the bearings. This last weekend I went through everything and replaced all joints with Moog & one outer bearing. Hopefully the issue is fixed since everything now is brand new and tight.

Additionally, my axle is 5x5.5 and I had talked myself into spacers that convert the pattern to 6x5.5. The spacers were 2" wide which we're putting extra stress on the hubs. They also made the front tires stick out a bit too far. Now I have a matching set of rims in the 5x5.5 pattern on the way. Not ideal to have different patterns but better than using the spacers. I can switch out the hubs someday for 6x5.5 but it's a bit of a challenge finding the right parts.

I still need to come up with a driveshaft & lift the rear... and the VX goes in for gears on Wednesday... and hopefully the wobble will be resolved... then 300 Miles to Moab! :eek:

Anymore hiccups and I'll be driving a crossover to Moab. :whiteflag:

Well, it's obvious now that I didn't quite make my Nov 8th deadline. Technically though, it was slightly driveable before the deadline but too many small details needed to be done and I didn't want to take a 300 mile test drive. Moab was still fun and did some wheeling in a 14' Rubicon.

Since returning home, it's been stupid cold. We left Moab with 60 degree temps and returned to Denver with 3 degree temps. I spent a full week without even stepping into the garage to look at the VX.

Things on the front axle i'm still working on...

Alignment- I'm adjusting the camber as it's about 1-1/2* positive both sides.
Add a few gussets.
Paint- I need to pull everything out and paint it when the temps are above 50 degrees.


After I finish the list, the build isn't complete but at least the front axle "phase" should be finished.

I'll post some updated pics this weekend. :_beer:

It seems almost impossible to get any good pictures out of my garage recently. It's been dark when I've had the opportunity to take pictures and the flash reflects on the unpainted metal. Regardless, I managed to snap some shots and add HDR effect to clear up the pictures.



Balljoints, Tie-rods, Camber shims

After the first test drive, I quickly found that the ball joints and tie rods needed replacing. Took an entire weekend to replace everything but I did learn a whole lot about working on the front axle.



Then, when I drove the VX to the shop for gears, everything felt tight BUT, I could barley keep the VX on the road. I'm surprised I wasn't pulled over for drunk driving. I soon realized the positive camber was most likely the cause and required purchasing shims. They're fully adjustable positive or negative camber 1/8th* -1-1/2.*



I may need an alignment shop to dial everything in perfectly but I'm hoping this adjustment fixes most of the wander.

These things are pretty cool! They have two Schrader valves on the top and bottom of the strut. The bottom valve controls the shock stiffness & damping. The top valve controls ride height.

Tire Placement

The axle/tire ended up 2" forward over stock. This position was dictated by the oil pan & pitman arm and the axle fits snugly between the two.

Width

My front wheel pattern is 5x5.5. This can be converted to 6x5.5 with a swap of the knuckle. For now, I found a cheap set of matching wheels in 5x5.5. The offset is -6 and my rears are +6. Which matching offsets, the tires will almost have identical widths. --front should be slightly wider for tracking.

On a side note... I just found these pics on an old camera I used during the 2010 Moab trip. I remember I forgot my memory card and was limited to about 20 pics on the internal memory. They're around 200 lb/in and should be somewhat comparable to the 919s I'm currently running. I'm planning to cut the coil springs down to the height and use the 2" poly spacer to help seat the coil to the frame.

I've also ordered material to build all 3 rear controls arms. Not only are mine bent, but I will need to adjust the rear pinion angle after the extra lift.

...That's about it for now. I currently have the front axle pulled for paint.

Ebay is usually the best place to source the vinyl. There's a few main stores that sell this stuff and they offer better deals on Ebay. The store, IKON wraps is my least favorite... they sell vinyl that's out of stock and make you wait.

Phase 6: Rear Axle Lift & Changes

I got the coil springs in earlier this week! They're just a bit taller than OME 919s but offer 2-3" more lift because they lack the soft progressive spring. As for width, they're nearly a perfect match!

I already have the axle-coil spring retainers. I plan get measurements so the sway bar and shocks provide a good amount of travel without allowing the upper spring room to unseat.

I had an issue with too much flex years ago. The poly spacer would fall off the springs on trails in some pretty precarious places. I would then have to find a rock to flex out the rear axle and re-install the poly spacer. To fix the problem, I replaced my longer OME shocks with some cheapie stock length shocks.

This is a good opportunity to optimize the rear travel... benefit from better shocks (Ranchos?)... increase stability by re-installing the sway bar... and sink some more money into this neverending project. :_brickwal

Better after just tuning the ORI's and making some alignment tweaks. I think I'll be good with both sway bars installed and a good alignment.


Yep, we had a trooper wheel with us in Az one time that every time it flexed out on an obstacle his springs would pop out. It got old after about the 5th time. We finally put a tie down strap around his axle and bumper to prevent it from extending to far.

Losing springs is a real pain, I first experienced the issue in Moab 2012. I used tube clamps to keep the springs on the axle and lost both isolators... Sounded like the rear end was breaking to pieces with the springs directly on metal but hey, can't beat that flex!

If you're a first time wrapper, go for 30-35ft depending on your budget. When I wrapped the VX blue, I used 30ft and had some extra. Recently I used 25 ft for the green vinyl and had just barely enough. Keep in mind I don't wrap the back door on my VX.

I spent a good amount of time last weekend out in the cold garage building new control arms for the rear axle. I opted for 2x.25" DOM tubing with johnny joints on one end and poly bushings on the other. Using poly bushings saved me about $100 over JJs all around, putting the total cost at $250 for all three adjustable control arms.

Additionally, I'll be installing longer Rancho 9000XL shocks (amazon), 1/2" shock adapters (indy4x), stainless steel extended brake lines (indy4x), coil spring holders (indy4x) and the previously mentioned WJ 4.5" lift coil springs (rusty offroad) with 2" poly spacers (fatbob's garage/ebay). All of this is more than I originally intended to buy just to adjust rear ride height, but at least now everything will be upgraded.

Pinion angle with new lift and old control arms. :eek:

The rear axle is almost done... I finished installing the control arms, shocks, sway bar, and brake lines. Everything fit really well and I was able to correct the pinion angle.

I'm currently finishing up the track bar mount to help re-center the axle. After that's complete... installing a new front sway bar, drive-shafts (rear u-joints are noisy and probably need replacing), finish the front bumper/headlights, bigger tires, and get the steering dialed in. Then flex photos. :rolleyes:

The VX is sitting in a custom 4x4 shop right now getting an alignment and a good look over of everything I did. The shop had a few Jeeps that we're built like the ones on magazine covers... you know; full custom, 40"+ tires & $70K. To my surprise, the guys at the shop were stoked to see the VX and said some awesome things about it. As you can imagine, all of it made me feel great about the work I put into this project over the last 6 months.

I finished working on the bumper grill guard, installing a Currie anti-rock sway bar & a Rancho RS5000 steering stabilizer. I used a basic pipe bender to make fairly simple bends on the bumper bar and create a look that worked. I just need to purchase some rubber trim for the center bars and decide if I'm going to upgrade the Hella 500's with something newer and brighter. The Anti-Rock was a challenge because I had to mount a tube, build a skid plate for the tube and align everything. Here's a few pics of the latest... I figured the gas station made for a great photo shoot. ;Do;
